Winch Installation

A winch pulls 300--500A at 12V under maximum load. This is more current than almost any other accessory on your vehicle. The wiring must be done correctly -- undersized cable causes catastrophic heat and potentially fire. Required cable gauge: - Under 3 feet: 2 AWG minimum - 3--10 feet: 1/0 AWG (preferred for most installs) - Most winch kits include cable -- verify it's rated for the winch's rated amperage Wiring order: 1. Disconnect both battery terminals before starting 2. Connect the winch solenoid to the winch per the manual 3. Run a positive cable from the solenoid to the battery positive 4. Run a negative cable from the solenoid to the battery negative 5. Install an ANL fuse holder (rated for the winch's draw, typically 500A) within 18 inches of the battery Fuse the positive lead: This is critical. An 800A short with no fuse means the cable becomes a cutting torch and the engine bay catches fire. A 500A ANL fuse fails safely. Do not share circuits: The winch connects directly to the battery -- not through the fuse box, not through an existing circuit. Direct connection with its own fuse only.

Winch mounting hardware: Most winches use four 7/16" or 1/2" grade 8 bolts into the winch mounting plate. These bolts see enormous shear forces during a recovery -- they must be torqued to specification with a torque wrench. Common torque values: - 7/16" grade 8: 70--80 ft-lbs - 1/2" grade 8: 105--115 ft-lbs - Use thread locker on all winch mounting bolts (vibration loosens them) Bumper to vehicle mounting: If you're installing a new aftermarket bumper at the same time, torque the bumper frame bolts first, then mount the winch. Some bumpers require the winch to be in place before final bumper installation. Fairleads: Install the fairlead before spooling rope. Roller fairlead for wire rope (reduces kinking). Hawse fairlead (aluminum tube) for synthetic rope only -- rollers shred synthetic rope.

Wire rope: The first layer of wire rope on the drum is the foundation. If spooled loosely, the subsequent layers will dig into it under load, causing the rope to jam or fray. Spooling procedure: 1. Feed the rope through the fairlead and attach to the drum bolt 2. Apply moderate tension while winding -- have a second person pull back on the rope as you wind 3. Spool in tight, even layers with no gaps between wraps 4. Leave at least 5 wraps on the drum at maximum extension -- the inner wraps bear load, not the outer ones Synthetic rope: Handle with care during spooling -- synthetic rope can burn if friction is applied while it slides. Keep it taut but don't let it slip through your hands. Rope inspection: Inspect wire rope for kinks, broken strands, or corrosion before first use. A rope with kinks cannot be reliably straightened and should be replaced. Synthetic rope: inspect for cuts, abrasions, or UV damage (bleaching/brittleness).

Operating a winch under load is dangerous. Understanding the forces involved is more important than the installation. Do not stand near the line: A snapped winch rope at load stores enormous energy and can cause fatal injury. Keep all bystanders at least one rope-length away from the line. If the rope has a damper (a blanket or bag thrown over the rope mid-length), it absorbs energy if the rope breaks. Anchor selection: - Tree: Use a tree saver strap, never wrap the rope directly. Trees under 8" diameter may not hold. - Recovery points on other vehicles: Use rated recovery points, not tow hooks or frame crossmembers. - Deadman anchor (in soft ground): A recovery board, spare tire, or purpose-built deadman buried horizontally in soft soil. Pull angle: The winch pulls most efficiently in a straight line. Pulling at an angle reduces capacity -- at 30 degrees off-center, you lose approximately 25% of rated capacity. Duty cycle: Most winches are not designed for continuous operation. Full load for 30 seconds, then a pause for cooling. Winches that run continuously overheat and fail. Have a plan before you winch -- short controlled pulls rather than holding the button down indefinitely.

Before leaving home: test the winch completely. Full extension test: 1. Connect the remote or remote plug 2. Spool out the full rope (leaving 5 wraps minimum on the drum) 3. Confirm the rope spooled out without jamming 4. Spool back in under slight tension 5. Confirm remote directional controls work (in and out) Load test: If possible, hook the winch to a fixed anchor and briefly apply load. Listen for the solenoid click, motor engagement, and watch for rope tracking. A winch that chatters, skips, or pulls unevenly needs attention before it's needed in the field. Check connection security: After testing under load, inspect the battery terminal connections, solenoid connections, and winch mounting bolts. Load often reveals loose connections. Build your recovery kit now: A winch without recovery gear is limited. Minimum kit: tree saver strap, 2x D-ring shackles, snatch block, gloves, and a rated tow strap for vehicle-to-vehicle recovery. The kit does no good in a box at home.
